Job Responsibilities:

Scope of PositionThe Sr. Controls Engineer is responsible for designing, developing, and optimization of advanced automation and control systems while supervising all aspects of the plant electrical control systems, equipment, and machinery while guiding the non-senior controls engineers involved in a Tier 1 automotive manufacturing environment.This role will involve mentoring junior engineers, leading complex automation projects, and driving Industry 4.0 initiatives to enhance production efficiency, quality, and reliability.Responsible for the specification, installation and technical support of PLC-based hardware and software. The goal is to ensure that the plant is running smoothly and efficiently while also meeting quality and safety standards.Writes and improves control programs to support operations achieving required cycle times, improve equipment uptime (reduce down time) in a safe operations mode, develops suggestions for improvements, and prepares cost and timing information for projects. Works with internal and external resources to understand all requirements to ensure all project needs are met. Implements changes and improvement following the change management system. The scope of equipment includes Robots, Transfer systems, assembly equipment, laser cutting, vision / camera inspection, AMR / AGVs, automation, and other machinery and support structure.

Minimum RequirementsBachelor’s degree in Electrical Engineering, Automation, Mechatronics, or a related field.5+ years of experience in a controls engineering role in a high-volume manufacturing environment, preferably in a Tier 1 supplier, automotive OEM, and / or integrator designing / building / commissioning automation equipment.Expert proficiency in PLC programming (Siemens, Allen Bradley), industrial robotics, and network protocols (Ethernet/IP, OPC UA).  Hands-on experience with MES, SCADA, IIoT, and Industry 4.0 technologies.Strong analytical skills, problem-solving mindset, and ability to manage multiple projects at the same time.Must be able to interpret and design electrical schematics.Mentoring and leadership experience, with a passion for developing junior engineers.Must be continuous improvement minded and must understand the “7 wastes” to write effective programs. Must have ability to multitask. Must be adaptable, striving to find creative solutions to problems as they arise.Flexible with completing job responsibilities.

Job Specific Responsibilities

Advanced Automation & Controls

PLC & HMI Programming: Develop, optimize, and troubleshoot PLC (Siemens, Allen Bradley) and HMI systems for production lines.Robotics & Vision Systems: Integrate and program industrial robots (Fanuc, ABB, KUKA) and vision systems (Cognex, Keyence) for quality and process control.MES & SCADA Integration: Develop and enhance MES/SCADA systems to enable real-time production monitoring and data-driven decision-making.

Industry 4.0 & IIoT Implementation

Smart Manufacturing: Deploy IIoT solutions, predictive maintenance systems, and digital twin technology to improve process efficiency.Big Data & Cybersecurity: Implement data analytics strategies while ensuring cybersecurity compliance within the industrial network.

Process Optimization & Error Proofing

Develop and implement Poka-Yoke techniques, in-process inspections, and statistical process control (SPC) to drive zero-defect manufacturing.Conduct root cause analysis (5-Why, Fishbone) and lead problem-solving initiatives.Participate in and support Manufacturing FMEA (MFMEA) reviews for new and existing processes.

Compliance & Documentation

Ensure adherence to IATF 16949, ISO 9001, and other regulatory requirements.Develop and maintain control plans, work instructions, and layered process audits (LPA).

Planning and Design:

Planning Architecture in Conjunction with equipment fabricators for new projectsDevelop and implement standardized PLC, HMI, and robotic programming guidelines across production lines based on MPT internal standards.Optimize machine-to-machine (M2M) communication using industrial network protocols (Ethernet/IP, Profinet, OPC UA).Establish best practices for error-proofing (Poka-Yoke) through automated systems.Lead the integration of IIoT devices to monitor and analyze real-time production data.Implement predictive maintenance strategies using AI-driven analytics for critical equipment.Develop and deploy Digital Twin models to simulate and optimize manufacturing processes.Implement and enhance MES and SCADA systems for better process tracking, reporting, and decision-making following proposed Global Magna Solutions.Design big data analytics dashboards to monitor KPIs, cycle times, OEE, and quality trends.Implement cloud-based data storage and edge computing solutions for scalable process control in conjunction with IT.Ensure cybersecurity compliance for all connected automation systems.Develop a risk assessment framework for smart manufacturing technologies.Work with integrators to conduct MFMEA (Machine Failure Mode and Effects Analysis) to anticipate and mitigate process risks.Implement real-time SPC (Statistical Process Control) with automated feedback loops and transfer info to quality.Use digital simulation tools available to optimize workflow layouts and machine efficiency.Mentor junior engineers on controls, robotics, and Industry 4.0 strategies.Lead cross-functional training on automation troubleshooting and continuous improvement.Drive a knowledge-sharing culture by documenting best practices and conducting workshops.For new and modified equipment: Support in defining Statement of Requirements, specifications and standards in respect to controls and programming portion. Responsible for approvals of all electrical software & hardware and electrical schematics.  Support development, pre-acceptance, buyoffs, installation, startup, and start of production.

Operational Support

Reads, modifies, and troubleshoots PLC programs (Allen-Bradley and Siemens preferred) using laptop computer.Work with Manufacturing and/or Quality to solve customer Quality issuesAnalyze plant processes and help make improvements based on extensive knowledge of electronics, engineering, and mechanics.Proactively develops improvement suggestions to improve plant performance, equipment reliability and uptimeCreates and improves programs to minimize and limit down time.Ensures that error proofing devices are programmed to be checked real time and processes are stopped when malfunctions are detected.Ensures that all sensors, processes and relevant parameters are checked in real time to ensure process compliance and processes are stopped when malfunctions are detected informing Manufacturing EngineerWrites programs in a manner that has sufficient information and is available to the operators so trouble shooting can be done by operators. And is capable to minimize equipment wear and tear.Create, verify, and maintain electrical control schematics and program documentation.Create and maintain backup programs for all programs and software in both locations to prevent loss following Magna StandardsResponsible to trouble shoot equipment and facility problems as they arise.Demonstrated ability to carry out projects from beginning to end in coordination with internal and external resources.

Leadership & Mentorship

Provide technical guidance, training, and mentorship to Controls Engineers.Develop best practices and standardization for PLC, robotics, and MES system following the Magna Digitalization Program, Digital Twin and Digitalization Roadmap, Magna Marketplace solution.
